Tranx Gearbox

Gearbox had developed a whine which I took to be diff bearings. Replaced the bearings with gearbox in situ but now cant get RH half shaft back in.

No obvious problem so took gearbox out and stripped the diff out,

Seems to be something awry with the gear that the half shaft goes into, tried the half shaft on the side of the diff went in no problems

Tried the gear on the other half shaft, cant get it on other than a few mms

Tried both shafts on an old  non lsd diff and both went in no problem

Gear seems like its gone oval, out of shape or tight, cant see any issues with the splines. Tried alternative positions but no go.

Anyone come across this before?

Been meaning to add the feedback/outcome to this

Got the part from Tranx OK - on reassembly found that the diff cover had distorted and there was an 8 thou lip between the cover and the main gearbox casing. The speedo gear cover was therefore not sitting squarely. This meant that the diff bearings were not preloaded properly and therefore the side gear was running slightly out of true and distorting the side gear.

I think the reason for the diff cover damage? - a couple of years ago during a targa event the sumpguard something very hard, it deflected to the extent that it hit the diff cover and did the damage. At the time the only apparent problem was the gearbox drain plug  loosened and we lost most of the oil. Retired and managed to limp to a garage to refix the drain plug and top it up with oil and get home

The car has not been driven very far during the covid problems, only when it got some use again did the problem appear. Sumpguard has since been modified/strengthened .
